To prevent sink marks in thick-walled PC or PMMA optical lenses, we utilize specialized injection profiling with extended holding pressures and precise cooling algorithms. By maintaining high mold temperatures and employing conformal cooling channels, Rally Plastic ensures uniform shrinkage across thick sections. Additionally, running moldflow simulations before tooling allows us to optimize gate size and placement, maintaining continuous material packing until the gate freezes, effectively eliminating internal bubbles, stress birefringence, and surface depressions.
Weld lines on transparent lighting covers cause severe optical distortion and mechanical weakness. To eliminate them, we optimize the runner system and gate locations using advanced Moldflow analysis, ensuring a continuous, unidirectional melt front. We also implement high mold temperature control—sometimes utilizing Rapid Heat Cycle Molding (RHCM)—to keep the resin flow front highly fluid until the cavity is completely filled. This prevents premature cooling and ensures the polymer chains fuse seamlessly, delivering a crystal-clear, distortion-free finish.
Gate design is paramount for optical clarity. For thick optical lenses, we typically employ edge gates or fan gates to provide a broad, uniform flow front, minimizing shear stress and preventing jetting. For highly aesthetic transparent covers, we may use hot runner systems with precision valve gates to completely eliminate gate vestiges and reduce pressure drops. Our engineers rely on extensive DFM and Moldflow simulations to determine the exact gate geometry, preventing flow marks and internal stresses.
For high-power LED drivers and internal structural components, excellent thermal management is critical to prevent electronic failure. We highly recommend thermally conductive plastics, such as specialized PBT or PA (Nylon) grades reinforced with glass fibers and mineral fillers. These engineered thermoplastics provide superior heat dissipation capabilities, high continuous use temperatures (CUT), and excellent dimensional stability. Additionally, we mold UL94 V-0 flame-retardant PC/ABS alloys to ensure strict compliance with international electrical safety and fire resistance standards.
Outdoor luminaires are exposed to severe solar radiation, which degrades standard plastics. To combat this, we process specialized UV-stabilized and weatherable thermoplastic grades, such as outdoor-grade PC, PMMA, or ASA.
